Vulcan is a next generation heavy-lift launch vehicle under development by the United Launch Alliance (ULA) to meet the demands of the United States Air Force’s National Security Space Launch (NSSL) competition and launch program.

Vulcan is ULA’s first launch vehicle design, adapting and evolving various technologies previously developed for the Atlas V and Delta IV rockets of the USAF’s EELV program. The first stage propellant tanks share the diameter of the Delta IV Common Booster Core, but will contain liquid methane and liquid oxygen propellants instead of the Delta IV’s liquid hydrogen and liquid oxygen. Vulcan’s upper stage is the Centaur V, an upgraded variant of the Common Centaur/Centaur III currently used on the Atlas V. A lengthened version of the Centaur V will be used on the Vulcan Centaur Heavy. Current plans call for the Centaur V to be eventually upgraded with Integrated Vehicle Fluids technology to become the Advanced Cryogenic Evolved Stage (ACES). Vulcan is intended to undergo the human-rating certification process to allow the launch of crew.

The Vulcan booster will have a 5.4 m (18 ft) outer diameter to support the methane fuel burned by the Blue Origin BE-4 engines. The BE-4 was selected to power Vulcan’s first stage in September 2018 after a competition with the Aerojet Rocketdyne AR1. Zero to six Graphite-Epoxy Motor-63XL (GEM-63XL) solid rocket boosters (SRB)s can be attached to the first stage in pairs, providing additional thrust during the first part of the flight and allowing the six-SRB Vulcan Centaur Heavy to launch a higher mass payload than the most capable Atlas V 551 or Delta IV Heavy. Vulcan will have a 5.4 m diameter fairing available in two lengths. The longer fairing is 21 m long, with a volume of 317 m3.

The Vulcan rocket is an American heavy-payload launch vehicle under development since 2014 by United Launch Alliance (ULA), funded by a public–private partnership with the U.S. government. ULA expects the first launch of the new rocket to occur in April 2021.

United Launch Alliance had considered several launch vehicle concepts in the decade since the company was formed in 2006. Various concepts for derivative vehicles based on the Atlas and Delta lines of launch vehicles they inherited from their predecessor companies were presented to the U.S. government for funding. None were funded beyond concept stage.

In early 2014, geopolitical and U.S. political considerations involving international sanctions during the Ukrainian crisis, led to an effort by ULA to consider possibly replacing the Russian-supplied RD-180 engine used on the first stage booster of the Atlas V. Formal study contracts were issued by ULA in June 2014 to several U.S. rocket engine suppliers. ULA was also facing competition from SpaceX, then seen to affect ULA’s core national security market of U.S. military launches, and by July 2014 the United States Congress was debating whether to legislate a ban on future use of the RD-180.

In September 2014, ULA announced that it had entered into a partnership with Blue Origin to develop the BE-4 liquid oxygen (LOX) and liquid methane (CH4) engine to replace the RD-180 on a new first stage booster. The Blue engine was already in its third year of development by Blue Origin, and ULA said it expected the new stage and engine to start flying no earlier than 2019. Two of the 2,400-kilonewton (550,000 lbf)-thrust BE-4 engines were to be used on a new launch vehicle booster. ULA referred to the successor concept vehicle as a “next generation launch system” and used that descriptor into early 2015.

In October 2014, ULA announced a major restructuring of company processes and workforce to reduce launch costs by half. One of the reasons given for the restructuring and new cost reduction goals was new competition in the launch market from SpaceX. ULA planned to have preliminary design ideas in place for a blending of its existing Atlas V and Delta IV technologies by the end of 2014, to build a successor to the Atlas V that would allow the company to halve Atlas V launch costs. A part of the restructuring effort was described as the effort to co-develop the alternative BE-4 engine with Blue Origin for the new launch vehicle.

GEM 63 Static Test

Northrop Grumman Corporation conducted its second ground test of a 63-inch diameter Graphite Epoxy Motor (GEM 63) in Promontory, Utah. The company developed this new side-mounted rocket motor to add power to the United Launch Alliance (ULA) Atlas V launch vehicle.

The maximum thrust of the GEM 63 is 373,000 pounds or roughly the equivalent of five B-2 Spirit bombers. Up to five GEM 63 motors can support a single Atlas V launch.

The GEM 63 team developed the motor under a cooperative development program with ULA. Northrop Grumman has been supplying solid propulsion motors for a variety of launch vehicles since 1964 and is ULA’s largest legacy supplier of solid propulsion. Northrop Grumman’s expertise in solid rocket boosters combined with ULA’s history of reliability results in a strong partnership that guarantees assured access to space for national security.

The first ground test, conducted in September 2018, qualified the motor for use as a strap-on booster for the Atlas V. This second test satisfies additional requirements for certification by the U.S. Air Force. The first launch using GEM 63 motors will take place in 2020.

In addition to the GEM 63 motor, Northrop Grumman is also developing a GEM 63XL motor for ULA’s Vulcan Centaur rocket. Both versions of the GEM 63 family use common materials and processes to maintain a high-reliability, low-cost product. The first GEM 63XL case, which is the longest non-segmented, monolithic case ever manufactured, has already been wound at a new facility in Clearfield, Utah, and is currently in the structural qualification process.

“United Launch Alliance (ULA) is a provider of spacecraft launch services to the United States government. It was formed as a joint venture between Lockheed Martin Space Systems and Boeing Defense, Space & Security in December 2006 by combining the teams at the two companies. U.S. government launch customers include the Department of Defense and NASA, as well as other organizations. With ULA, Lockheed and Boeing held a monopoly on military launches for more than a decade until the US Air Force awarded a GPS satellite contract to SpaceX in 2016.

ULA provides launch services using two expendable launch systems – Delta IV and Atlas V. The Atlas and Delta launch system families have been used for more than 50 years to carry a variety of payloads including weather, telecommunications and national security satellites, as well as deep space and interplanetary exploration missions in support of scientific research. ULA also provides launch services for non-government satellites: Lockheed Martin retains the rights to market Atlas commercially.

Beginning in October 2014, ULA announced that they intended to undertake a substantial restructuring of the company, its products and processes, in the coming years in order to decrease launch costs. ULA is planning on building a new rocket that will be a successor to the Atlas V, using a new rocket engine on the first stage. In April 2015, they unveiled the new vehicle as the Vulcan, with the first flight of a new first stage planned for no earlier than 2020.”
